How Beaulieu tufts Carpets for Real Life

Beaulieu Australia is one of the few remaining carpet mills still proudly manufacturing locally. Since the late 1970s, we’ve grown from our humble beginnings in Mansfield, Queensland, to our purpose-built Yatala site, where innovation continues to drive every carpet we create with the sole mission of tufting Carpets designed for Real Life!

It all starts with the yarn

Inside our warehouse, rows of pre-dyed yarn bobbins are neatly stacked, holding enough fibre to produce up to four months’ worth of carpets, approximately 800,000 to 900,000 kg. At any given time, around 5,000 bobbins await their turn in the process.

 

Warping: preparing the threads

Each yarn bobbin is mounted onto a creel for the warping process, where hundreds of threads are precisely aligned and wound onto an aluminium beam weighing 90–125 kg. These beams hold metres and metres of yarn that later form the carpet’s body.

Stitching life into the canvas

Next, the beams are loaded into our tufting machines, and it’s time for the needles to get to work. Imagine hundreds of needles moving in perfect harmony, tufting the yarn into a strong canvas called the primary backing. This is where the magic begins: the soft pile that you’ll eventually walk on starts to take shape here.

Every tuft is carefully checked by our quality team to ensure the surface is smooth, even, and free of imperfections.

The bonding of layers

Using heat and a heavy press roller, the tufted roll is bonded to our EasyBac® secondary backing, seamlessly integrating all technologies to ensure lasting protection, stability, and easier installation. Combined with Fiberlock technology and mould and mildew resistance, this backing adds another layer of durability.

Final quality check

Before leaving the mill, every carpet undergoes a final quality control inspection to ensure it meets Beaulieu’s high standards. A dedicated team carefully checks the shearing and trimming, finish, texture, and colour matching, making sure each roll is flawless.

The journey to your floor begins

Once the final quality check is complete, each carpet is carefully trimmed, rolled, and securely wrapped, ready to begin its journey from our mill to homes across Australia. Finished rolls are then stored in a clean, organised racking system, ensuring they remain in perfect condition until they reach your door.
